Development of Hard Sintered Tappet and New Testing Method

We have developed a tappet with a cam lobe contacting tip made of a hard sintered material whose base material is cobalt, which adheres less to the steel of camshafts, and which also contains fine particles of tungsten carbide and chrome carbide. We have established a new evaluation method to access wear resistance performance of the tappet. It enables us to measure directly the friction force generated between the cam lobe and tappet and to evaluate anti-scuffing performance with high accuracy because we can clarify the time, load and cam angle at which scuffing occures.

Development of High Performance Heavy-Duty Diesel Engine Oil to Extend Oil Drain Intervals: 5W30 Fully Synthetic Oil Containing MoDTC

In this study, the oxidation stability, soot dispersancy, antiwear performance, and friction-reducing capability of friction modifiers (FMs) were evaluated, and an SAE 5W-30 fully synthetic oil with MoDTC type FMs was developed for heavy-duty diesel engines. In several engine tests, it was confirmed that the developed oil can double the oil drain interval in comparison with API CD SAE 30, even when EGR is applied, and improves the fuel efficiency.

Development of Mitsubishi Flexible Fuel Vehicle

A flexible fuel vehicle (FFV) was evaluated through various tests for its potential as an alternative to the conventional gasoline vehicle. This paper presents the systems incorporated in the FFV and the test results. 50,000 mile emission durability tests were also performed and the potential of the FFV as a “Low Emission Vehicle” was assessed. As the result of extensive engineering work, we successfully developed a Galant FFV which exhibits very good durability and reliability. The emission control system which we have developed demonstrated that the vehicle has a good potential to comply with the California formaldehyde emission standard of 15 mg/mile. However, due to the large portion of unburnt methanol in the tail-pipe emissions, FFVs will have more difficulty than gasoline vehicles in meeting non-methane organic gas (NMOG) standards applicable to “Low Emission Vehicles”.

Development of PM Trap System for Urban Buses

In response to stringent particulate matter (PM) emission regulations worldwide, developments of diesel particulate filter (DPF) continue apace in addition to engine modification for PM reduction. Particularly with buses used in urban areas, reduction methods in black smoke emissions are being researched in addition to the efforts to satisfy the aforementioned PM regulations. The system described in this paper was developed for use mainly with buses in large urban concentrations. The system described in this paper mainly consists of both wall-flow monolith filters for filtration of PM emissions and electric heaters for regeneration. A key feature of this system is that exhaust gas is used for effective combustion of PM during regeneration. With conventional systems, airpumps have been used to feed air for PM combustion during regeneration. With the new system, however, the use of an air pump was discontinued due to durability and cost considerations.

Development of Titanium Alloy Valve Spring Retainers

Beta Ti alloy valve spring retainers are newly developed for use in mass produced automobiles for the first time. Ti alloy valve spring retainers vith a weight saving of 42%, compared to steel retainers, have reduced the inertial weight of the valve train components by 6%. And this weight reduction has the benefit of increasing the upper limit of the engine speed, which improves the engine performance. Ti alloy valve spring retainers are cold forged by the conventional fabrication facilities for steel retainers, using Ti-22V-4Al (the beta Ti alloy) which possesses excellent cold workability in a solution treated condition. Oxygen surface hardening is applied to protect Ti alloy valve spring retainers from wear damage. In addition, aging treatment and shot blasting are performed to improve strength and stiffness of valve retainers.

Development of a New Combustion System (MCA-JET) in Gasoline Engine

A new combustion system - called MCA-JET- has been developed to improve combustion under the low speed, low load conditions typical of urban driving. Engines with this new system incorporate a special “jet valve”, in addition to the inlet and exhaust valves of the conventional combustion chamber, which directs air or a super-lean mixture towards the spark plug, and induces a strong swirling flow in the cylinder. This swirl persists during the compression and expansion processes, moves the mixture spirally and helps the flame to propagate. As a result, the combustion of lean mixtures, including those with exhaust gas recirculation, can be carried out rapidly and thus the fuel economy improved.

Development of the NOx Adsorber Catalyst for Use with High-Temperature Condition

NOx adsorber has already been used for the after-treatment system of series production vehicle installed with a lean burn or direct injection engine [1,2,3]. In order to improve NOx adsorbability at high temperatures, many researchers have recently been trying an addition of potassium (K) as well as other conventional NOx adsorbents. Potassium, however, reacts easily with the cordierite honeycomb substrate at high temperatures, and not only causes a loss in NOx adsorbability but also damages the substrate. Three new technologies have been proposed in consideration of the above circumstances. First, a new concept of K-capture is applied in washcoat design, mixed with zeolite, to improve thermal stability of K and to keep high NOx conversion efficiency, under high temperatures, of NOx adsorber catalyst. Second, another new technology, pre-coating silica over the boundary of a substrate and washcoat, is proposed to prevent the reaction between potassium and cordierite.

Development of the Stainless Cast-Steel Exhaust Manifold

At Mitsubishi Motors, a thin-walled exhaust manifold, made of stainless cast-steel, has been developed with the aim of achieving higher heat-resisting reliability as well as weight reduction. The new exhaust manifold is made of ferritic stainless cast-steel, employing an advanced vacuum casting (CLAS). Its geometry was designed using finite element analysis and its durability was confirmed by testing both on various test devices and on a vehicle. The exhaust manifolds has been adopted on a production engine model and has proven the following advantages over a conventional cast-iron ones; excellent heat resistance. weight reduction of over 20%. possible exhaust emission reduction as a result of lower heat-capacity of the exhaust manifold.

EGR Technologies for a Turbocharged and Intercooled Heavy-Duty Diesel Engine

In this study three EGR methods were applied to a 12 liter turbocharged and intercooled Dl diesel engine, and the exhaust emission and fuel consumption characteristics were compared. One method is the Low Pressure Route system, in which the EGR is taken from down stream of the turbine to the compressor entrance. The other two systems are variations of the High Pressure Route system, in which the EGR is taken from the exhaust manifold to the intake manifold. One of the two High Pressure Route EGR systems is with back pressure valve located at downstream of the turbine and the other uses a variable geometry(VG) turbocharger. It was found that the High Pressure Route EGR system using VG turbocharger was the most effective and practical. With this method the EGR area could be enlarged and NOx reduced by 22% without increase in smoke or fuel consumption while maintaining an adequate excess air ratio.

Effects of Various Methods for Improving Vehicle Startability and Transient Response of Turbocharged Diesel Trucks

To improve vehicle startability and transient response of turbocharged diesel trucks, their phenomena have been investigated and analyzed in detail and various supercharging systems have been developed and installed on a truck for comparison of their characteristics. The systems considered were ceramic, variable geometry, variable entry,and air-assisted turbochargers and a combined supercharging system. The variable entry turbocharger has two turbine scrolls with different nozzle areas and two switching valves to get three different turbine flow capacities. The combined supercharging system consists of a mechanical supercharger and a turbocharger. These are linked in series. Both work in a low engine speed range, and the turbocharger only works in middle and high engine speed ranges. Among these systems, the combined supercharging system is the best for improving both vehicle startability and transient response of a truck.

Engine Weight Reduction Using Alternative Light Materials

This paper presents several methods for reducing engine weight primarily through substitution with light-weight materials. The efficiency and performance of the engine were reviewed using a light-weight experimental engine (hereinafter called “weight-reduced engine”) constructed by the authors in order to investigate the possibility of practical use of the proposed weight reduction measures. The weight-reduced engine is based on an in-line 4-cylinder, 2.0 liter, gasoline engine with the base engine weight of 162 kg excluding engine oil and coolant and was reduced by 37 kg by applying alternative light-weight materiaLs and new manufacturing techniques. This corresponds to 23 % weight reduction. The materials used in the weight-reduced engine are 53 % steel, 33 % aluminum, 7 % plastics and 7 % other light-weight materials. It was found that by application of light-weight materials, the engine performance of the weight-reduced engine could be improved.

Fuel Injection Control Systems that Improve Three Way Catalyst Conversion Efficiency

A fuel control method to reduce the harmful exhaust gas from SI engines is proposed. As is well known, both the amplitude and the frequency of the limit cycle in a conventional air-fuel ratio control system are determined uniquely by parameters in the system. And this limits our making full use of the oxygen storage effect of TWC. A simple model of TWC reaction revealed the relationship between maximum conversion efficiency and both the amplitude and the frequency in a air fuel control system. It also revealed that TWC conversion efficiency attained to maximum levels when both the amplitude and the frequency of the limit cycle are selected so as to make full use of the oxygen storage effect of TWC. In order to achieve this, it is necessary to vary both the amplitude and the frequency arbitrarily.

Improvements of Exhaust Gas Emissions and Cold Startability of Heavy Duty Diesel Engines by New Injection-Rate-Control Pump

In order to investigate the effects of high injection pressure on engine performance and exhaust emissions, some experimental high injection pressure in-line pumps were made and tested. Increasing fuel spray momentum by high injection pressure could reduce smoke emission, but excessive increase in injection pressure was found not so effective in further reducing smoke emission. Accordingly, a high injection pressure should be accomplished within the low engine speed range a feature that has been very difficult to achieve for a conventional in-line pump. An electronic controlled injection-rate-control pump with a variable prestroke mechanism can provide higher injection pressure in low engine speed range and advances injection timing in high engine speed range. This pump can improve fuel economy in low engine speed range and emissions (smoke and particulate) over transient FTP for HDE's.

Innovative injection rate control with next-generation, common-rail fuel injection system

Injection rate control is an important capability of the ideal injection system of the future. However, in a conventional Common-Rail System (CRS) the injection pressure is constant throughout the injection period, resulting in a nearly rectangular injection rate shape and offering no control of the injection rate. Thus, in order to realize injection rate control with a CRS, a "Next- generation Common-Rail System (NCRS)" was conceptualized, designed, and fabricated. The NCRS has two common rails, for low- and high-pressure fuel, and switches the fuel pressure supplied to the injector from the low- to the high- pressure rail during the injection period, resulting in control over the injection rate shape. The effects of injection rate shape on exhaust emissions and fuel consumption were investigated by applying this NCRS to a single- cylinder research engine.

Global environment protection, Co2 emission reduction and so on, is an important problem in automotive industry. An Electric Vehicle (EV) production is one of policies. Co2 emission of EV is lower than Internal Combustion Engine (ICE), petrol and diesel engine. On the other hand, customer's needs for the comfort on driving increase year after year. So it's an important factor for new car performance. Generally speaking, it's thought that the noise and vibration performance of EV have the better of ICE performance. However the aerodynamic noise and road noise contribution for interior noise in EV rise in comparison with ICE, and moreover the sound quality change by new noise component of the motor noise. Therefore new sound evaluation method is needed for EV. So this paper demonstrates each noise component contribution in EV by new noise separation technology, and show the comparison result with EV and ICE.

Keys to Understanding Spray-guided Combustion of a Narrow-spacing Gasoline Direct Injection SI Engine with a Centrally Mounted Multi-hole Injector

Spray-guided gasoline direct injection SI engines attract as one of new generation lean-burn engines to promise CO2 reduction. These typically adopt “narrow-spacing” concept in which an injector is centrally mounted close to a spark plug. Therefore, geometric targets of the fuel spray and a position of the spark plug have to be exactly limited to maintain a proper mixture in the spark gap. In addition, the stable combustion window is narrow because the spark ignition is limited in a short time during and immediately after the injection. These spatial and temporal restrictions involve some intractable problems concerning the combustion robustness due to the complicate phenomena around the spark plug. The local mixture preparation near the spark plug significantly depends on the spray-induced charge motion. The intense flow induced by the motion blows out and stretches the spark, thereby affecting the spark discharge performance.

Measurement of Oil Consumption of Diesel Engine by S-Trace Method

Oil consumption is able to be measured in short time by detecting SO2 concentration in exhaust gas by the “S-trace method” which uses sulfur in lubricating oil as a tracer. Application of this S-trace method to a diesel engine has not been reported yet. Our application of this method to a diesel engine has proved that S-trace method not only can replace the weight method, but also enables measurement of oil consumption in transient operation of an engine, though consideration must be paid to the accumulation of unburned oil. This paper describes the modification of S-trace method so as to be applicable to diesel engines and some examples of oil consumption measurement in transient operation of an engine. In certain conditions of transient operation of an engine, there is a great difference in the oil consumption data between the actual measurement and the estimation from steady state operation.

Mitsubishi New 12.0-Liter Turbocharged and Intercooled Diesel Engine

To meet the increasingly strong demand for high-speed transportation, better fuel economy, higher reliability and the social requirements for more strict Japanese regulations against exhaust and noise emissions, Mitsubishi Motors Corporation has recently developed the 6D40T1 in-line 6-cylinder, 12.0-liter turbocharged and intercooled diesel engine for heavy-duty trucks. This engine meets the 1989 Japanese exhaust emission regulations and has an output of 258 kW. To achieve both fuel economy and good drivability, Mitsubishi's original, electronically-controlled fuel injection system was adopted. The so-called prestroke-controlled fuel injection pump is capable of flexible and precise control of both fuel injection rate and timing. The basic structure of the 6D40T1 was designed with high rigidity to permit high cylinder pressures. In addition, to reduce friction and heat losses, a 4-valve design, roller cam followers with needle roller bearings, and shortened exhaust ports were adopted.

Mixing Control Strategy for Engine Performance Improvement in a Gasoline Direct Injection Engine

Spray motion visualization, mixture strength measurement, flame spectral analyses and flame behavior observation were performed in order to elucidate the mixture preparation and the combustion processes in Mitsubishi GDI engine. The effects of in-cylinder flow called reverse tumble on the charge stratification were clarified. It preserves the mixture inside the spherical piston cavity, and extends the optimum injection timing range. Mixture strength at the spark plug and at the spark timing can be controlled by changing the injection timing. It was concluded that reverse tumble plays a significant role for extending the freedom of mixing. The characteristics of the stratified charge combustion were clarified through the flame radiation analyses. A first flame front with UV luminescence propagates rapidly and covers all over the combustion chamber at the early stage of combustion.

Mixing Control and Combustion in Gasoline Direct Injection Engines for Reducing Cold-Start Emissions

A two-stage combustion is one of the Mitsubishi GDI™ technologies for a quick catalyst warm-up on a cold-start. However, when the combustion is continued for a long time, an increase in the fuel consumption is a considerable problem. To solve the problem, a stratified slight-lean combustion is newly introduced for utilization of catalysis. The stratified mixture with slightly lean overall air-fuel ratio is prepared by the late stage injection during the compression stroke. By optimizing an interval between the injection and the spark timing, the combustion simultaneously supplies substantial CO and surplus O2 to a catalyst while avoiding the soot generation and the fouling of a spark plug. The CO oxidation on the catalyst is utilized to reduce the cold-start emissions. Immediately after the cold-start, the catalyst is preheated for the minimum time to start the CO oxidation by using the two-stage combustion. Following that, the stratified slight-lean combustion is performed.
